Packaging Material Selection Guide: Five Major Categories and Where They Fit Best
Packaging does more than protect a product; it also shapes the customer's first impression when the parcel arrives. For custom packaging projects, the material choice affects cost, protection and brand presentation, so understanding each option's strengths and trade-offs matters.
What are the five main groups of packaging materials?
They are paper packaging, plastic packaging, composite flexible packaging, metal packaging and other packaging.
Paper packaging includes honeycomb paper, bag paper, desiccant packaging paper and similar formats.
Plastic packaging covers sealing film, shrink film, hollow board and related materials.
Composite flexible packaging mainly includes metallized film, aluminum foil composite film, composite film and composite paper.
Metal packaging examples include tinplate boxes, tin cans, barrel hoops and aluminum sheets.
Other packaging takes in ceramics, glass, wood, hot stamping and other materials.
The following five common packaging materials and their best-fit uses can serve as a practical reference:
Glass is made from sand, is non-porous and non-toxic, and can be recycled indefinitely. Its weaknesses include fragility: glass items may break in transit, costing manufacturers through lost product and cleanup time. It is also heavier than plastic and needs a significant amount of heat, or energy, to produce.
Even so, glass offers an excellent barrier, preserving the flavor of food and drinks without leaching particles into them.
Manufacturers can design colored or textured glass containers with aesthetic appeal, encouraging shoppers to buy the product inside. This is common with alcohol, soda and candles.
Glass packaging can also be reused.
Polymers are the main ingredient in plastic. In packaging, plastic can be flexible, as in bags, wraps and stickers, or rigid, as in bottles, jars and tubs for food, beverages, detergents, medicines and more.
Plastic also appears in other packaging formats, such as packing peanuts or bubble wrap.
Plastic is lightweight, low in cost and strong enough to protect goods during shipping. As tape, it can hold packages together. Manufacturers can produce it in many colors and opacities.
Recycling plastic, however, can be difficult, so much of it ends up in landfills or the environment. It can break down into tiny pieces called microplastics, which often pollute waterways and food. Researchers have found a way to turn some plastics into fuel, offering hope that the material may become more sustainable in the future.
Paper packaging uses pulp from wood or other sources such as hemp or bamboo. Manufacturers often turn it into wrapping paper, cartons, shredded packaging material or cardboard. Corrugated boxes are made from two or more paper layers bonded with adhesive.
Paper is 100% recyclable, which can make it a sustainable packaging choice. Making paper from wood is less environmentally friendly, but many emerging alternatives have a smaller carbon footprint. Bamboo, for example, grows quickly and returns repeatedly after being cut.
Paper may not be as strong as other packaging materials, but as cardboard it is durable, and it remains lightweight.
Aluminum, steel and other metal packaging are produced by mining raw materials and then refining them. Metal can be more durable than glass or plastic, although thin metal is often flexible and easily bent out of shape.
Manufacturers use metal cans for products such as soda, green beans, paint and shoe polish. Metal cans help prevent food from spoiling, allowing longer storage. Steel drums also move large volumes of liquids, such as oil, for commercial use.
Metal can be dropped or exposed to high temperatures without breaking. Mining metal is usually an ecologically destructive process, but metal is easier to recycle than plastic. Metal packaging ranges from light to heavy depending on thickness.
Multi-material packaging, also called multi-layer packaging, combines different material types. Juice boxes, for instance, are made with layers of polyethylene, aluminum and paper. Fertilizer and cement can be packaged in paper-and-plastic structures because paper alone cannot withstand moisture.
Multi-material packaging can be designed to protect products from moisture, such as the metallized plastic bags that keep potato chips crisp.
The drawback is that, because materials are mixed, this type of packaging is difficult to recycle unless it is specifically designed for easy separation.
