Liquid Packaging Turns Flexible: How Spouted Pouches and Bag-in-Box Cut Plastic and Costs

Sustainability is no longer a side topic in liquid packaging—it is shaping format decisions. Compared with glass bottles, rigid plastic bottles and cartons, flexible formats such as spouted pouches, stand-up pouches with taps and bag-in-box (BIB) systems are gaining traction because they are lighter, use less material and carry a lower carbon footprint. For food, beverage, home care and liquid product brands, they offer a practical way to reduce waste and control costs.

Why Flexible Liquid Pouches Are Gaining Share

Market research indicates the global spout and non-spout liquid pouch market will grow at a 7.7% CAGR from 2025 to 2034, with convenience, leak prevention and reusability driving demand. Three benefits stand out against rigid containers:

  • Better material efficiency: flexible pouches can cut plastic use by up to 75% versus traditional bottles, reducing raw material demand at the source.
  • Lighter logistics: their flat, lightweight design takes up less storage and shipping space, helping lower fuel and freight costs.
  • Longer shelf life: high-barrier laminates and functional layers block oxygen and UV, helping liquid products stay fresh longer.

For juices, sauces, dairy and detergents, flexible packaging often delivers a lower total cost per pack at the same fill volume.

Mono-Material Recyclable Design Moves Forward

In the past, multi-layer structures combining plastic, adhesives and aluminum foil made recycling and sorting difficult, fueling criticism of flexible packaging. Today, more manufacturers are switching to mono-material constructions such as all-polyethylene (PE) or all-polypropylene (PP), which simplify the recycling process.

Commercial examples are already on the market. Amcor partnered with Stonyfield and Claim Pack North America to launch a fully recyclable PE spout pouch for yogurt, removing mixed-material barriers while maintaining performance. In Europe, the CEFLEX project is working to make all flexible packaging recyclable by 2025 and encourages brands to adopt single-material designs.

Regulatory and Consumer Pressure Builds

The EU's Packaging and Packaging Waste Regulation (PPWR) is enforcing stricter recycling targets and requires packaging to meet minimum recycled content levels by 2025. At the same time, environmental awareness among buyers in Europe and the US continues to rise—recent research shows 72% now consider sustainability a key purchasing factor.

Spouted pouches also stand out in on-the-go use. The spout enables controlled dispensing, making the format suitable for beverages, sauces and personal care products. The 201ml–500ml size range, best suited to single-serve and portion-control needs, is expected to exceed $700 million by 2034.

Automation and Smart Design Drive Cost Efficiency

Sustainability is not the only payoff. High-speed automated pouch-making equipment—such as the lines installed at Kody Pack—supports rapid customization while reducing labor costs and shortening the journey from sample to bulk delivery.

Smart packaging adds another link between function and circularity. QR codes printed on pouches, for example, can guide consumers toward proper recycling, allowing convenience and recyclability to work together.

With compliance rules and consumer expectations converging, liquid pouches are not just an environmental statement; they are a commercial choice that balances cost and brand image.
